  1. Inspect all parts and clean all parts. If any parts are worn or damaged, use new AVSpare parts for replacement.

  1. Inspect all seals. Damaged seals must be replaced. Use new AVSpare seals for replacement.

    This is the tool setup in order to determine the shim thickness.

  1. Measure gap (X2) between tool (E) and tool (D) with a suitable feeler gauge. Add the following measurements in order to determine dimension (X4) : X1, X2, and X3.

  1. Determine the thickness of the tapered bearing. This will be called dimension (X5) .

  1. Read the value that is etched into the face of the pinion shaft. Add this value to dimension (X5) .

  1. Subtract dimension (X4) from the total that is reached in Step 5. This will be the thickness of the shim.

  1. Install shim (31) into the carrier.

  1. Use a suitable driver and install bearing cup (31) .

  1. Use a suitable driver and install bearing cup (33) .

  1. Heat bearing (30) to 95 °C (203 °F).

  1. Install bearing (30) on pinion shaft (29). Make sure that the bearing is properly seated.

  1. Install Tool (G) on the collar of pinion shaft (29) .

    Note: Install the three roll pins in Tool (G) halfway into the ring. This allows the pins to be pushed into the ring when the pinion shaft is installed into the housing.

  1. Guide the carrier onto the assembled pinion shaft carefully.

  1. Heat bearing (34) to 95 °C (203 °F) and slide the bearing on the pinion shaft. Make sure that the bearing is seated on the bearing cup.

  1. Use a suitable press and install dust shield (35) to drive flange (27) .

  1. Install drive flange (27). The drive flange must be seated on pinion shaft (29) .

  1. Install the nut and torque to 600 N·m (443 lb ft).

  1. Check the rolling torque of the pinion shaft. The rolling torque should be 2.0 ± .2 N·m (18 ± 1.8 lb in). Tighten or loosen the nut until the proper rolling torque is achieved.

  1. Remove the nut, the drive flange, and the pinion shaft.

  1. Remove Tool (G) from the pinion shaft and measure the thickness at each roll pin. This will determine the size of the spacer that is required in place of Tool (G) .

  1. Repeat Steps 13 and 14.

  1. Use Tool (F) and install shaft seal (28) .

  1. Install drive flange (27), nut (36), and cotter pin (37) .

  1. Install ring gear assembly (11) on case (26) and install 12 bolts (25) .

  1. Put ring gear assembly (11) in a press and install bearing (24) .

  1. Install thrust washers (22) and four gears (21) on spider (23) .

  1. Install spider assembly (18), bevel gear (17), and thrust washer (16) .

  1. Install case (14) in a suitable press and install bearing (15) .

  1. Install case (14), eight bolts (12), and four bolts (13). Tighten eight bolts (12) to a torque of 120 N·m (8 lb ft). Tighten four bolts (13) to a torque of 160 N·m (118 lb ft).

  1. Attach a hoist, a suitable lifting chain, and Tool (B) to ring gear assembly (11) and install the ring gear assembly. The weight of the ring gear assembly is 34 kg (75 lb).

  1. Install outer bearing cup (10) on both sides of the differential.

  1. Install adjusting nut (7) and two bearing caps (9) hand tight.

  1. Install two bolts (8) on both sides of the differential. Tighten the bolts to a torque of 295 N·m (218 lb ft).

  1. Install locking tabs (5) and two bolts on both sides of the differential.

  1. Use a suitable micrometer to measure distance (X) or (Y) between the opposite surfaces of the bearing caps.

  1. Tighten each of the bearing caps. Measure each adjustment until distance (X) or distance (Y) is 340 ± .30 mm (13.39 ± 0.012 inch).

  1. Attach a dial indicator on the mounting flange of the carrier.

  1. Adjust the dial indicator so the plunger is against the back surface of the ring gear.

  1. Adjust the dial indicator to zero.

  1. Rotate the differential and ring gear. The run out of the ring gear cannot exceed 0.08 mm (0.003 inch).

    Note: If the run out of the ring gear exceeds 0.08 mm (0.003 inch), remove the carrier. Inspect the parts and replace the parts, if necessary.

  1. Attach a dial indicator to the mounting flange of the carrier.

  1. Adjust the dial indicator so that the plunger or the pointer is against the tooth surface.

  1. Adjust the dial of the indicator to zero.

  1. Hold the drive pinion in position.

  1. Rotate the ring gear in both directions against the teeth of the pinion. The backlash should read 0.30 ± 1 mm (0.012 ± 0.04 inch). Adjust the backlash, as needed.

    Note: The backlash is increased by moving the ring gear away from the pinion and decreased by moving the ring gear closer to the pinion.

  1. Apply a marking compound to 12 teeth of the ring gear. Rotate the ring gear so the teeth are next to the pinion.

  1. Rotate the ring gear forward and backward so that the 12 teeth rotate past the pinion at least six times.

  1. Look at the contact patterns on the ring gear teeth.

  1. This is a good ring gear pattern.

    This is a high ring gear pattern.

  1. The drive pinion is too deep into the carrier.

  1. The drive pinion is not deep enough into the carrier.

  1. After all of the adjustments are made, install the locking wire in the bearing cap bolts. Install the locking bolts.

  1. Apply 9U-5839 Liquid Gasket to the face of differential assembly (2) .

  1. Attach a hoist, suitable lifting chains, and Tooling (A) to the yoke and install the differential assembly into axle housing (3). The weight of the differential assembly is 58 kg (128 lb).

  1. Install 16 bolts (1) .

  1. Install the two axle shafts into the differential.

End By: Install the rotor drive differential. Refer to Disassembly and Assembly, "Rotor Drive Differential - Install".
